Melted Headlight Socket? Here's What to Do
You pull the headlight bulb and the socket is brown, deformed, or completely melted. This is a fire hazard, not just a cosmetic problem. Here's what caused it and how to fix it properly so it doesn't happen again.
Why Headlight Sockets Melt
The short version: a bad connection creates resistance, resistance creates heat, and heat melts plastic.
Headlight bulbs draw a fair amount of current. A standard halogen headlight pulls 5 to 10 amps depending on wattage. When all that current flows through a clean, tight connection, the resistance is low and the heat generated is manageable. But when the connection is loose, corroded, or oxidized, the same current has to push through more resistance. That resistance converts electrical energy into heat right there at the contact point.
It doesn't happen overnight. The corrosion builds up gradually. The contacts get a little looser. Every time the car vibrates down the road, the connection gets slightly worse. Eventually the heat gets bad enough to discolor the plastic, then soften it, then melt it.
Using a higher-wattage bulb than the socket is rated for makes this happen faster. A 100-watt bulb in a socket rated for 65 watts generates more heat from the start, and the socket fails sooner. It's a common mistake people make when upgrading for brighter output.
First, Assess How Far the Damage Goes
Before you buy parts, figure out what you're dealing with. Unplug the headlight connector and look at everything carefully.
Check the socket connector itself. Is the melting limited to the plastic body of the connector and the terminals? Or does it extend up into the wiring? Pull back the tape or loom and look at the first few inches of wire leading away from the connector. If the wire insulation is brown, brittle, or melted, the damage went further than the connector.
Also look at the bulb. If the base of the bulb is melted or the contacts are burned, you need a new bulb too. A melted bulb base usually means the socket held heat for a long time.
Check the headlight housing itself. High heat from a bad socket can warp the plastic reflector bowl inside the housing. If you see melting or distortion inside the housing, the assembly itself is damaged and needs to be replaced.
The Fix: Replacing the Socket Pigtail
If the damage is limited to the connector, a pigtail repair kit is the right fix. These are sold at AutoZone, O'Reilly, Advance Auto, and most auto parts stores. You need the pigtail that matches your bulb type, whether that's H11, 9005, H7, or something else. The package usually says which bulb types it replaces.
The pigtail comes with a few inches of new wire attached to a fresh connector. Here's how to splice it in:

Cut back the damaged wires
Clip the old connector off and cut the wires back until you're into clean, undamaged insulation. You want healthy wire at the splice point, not brittle or brown stuff.

Match the wires by color
Most headlight connectors have a ground wire (usually black or brown) and one or two power wires. Match each wire from the pigtail to the corresponding wire from the harness by color.

Splice with heat-shrink butt connectors
Strip a half inch of insulation from each wire. Insert both wires into a heat-shrink butt connector (one wire in each end) and crimp it. Use a heat gun or lighter to shrink the tubing. This gives you a waterproof, vibration-resistant splice.

Install a fresh bulb and test
Plug in a new bulb of the correct wattage and test before closing everything up. Check both low and high beams if it's a dual-filament setup.
Wrap the spliced area with self-fusing silicone tape or electrical tape, then tuck the wires back into the loom so they're protected from heat and moisture.
When You Need to Replace the Headlight Assembly
Sometimes the pigtail fix isn't enough. Replace the full headlight assembly if any of these are true:
- The plastic reflector bowl inside the housing is warped or melted
- The bulb socket mount inside the housing is damaged or misshapen
- The lens is cracked or discolored from heat
- The damage to the wiring harness extends further than you can splice out
- Water entered the housing after the seal was compromised by heat
A damaged reflector bowl changes the beam pattern of your headlight. Even if the bulb lights up, you won't get a proper beam. That affects both visibility and oncoming traffic.
Aftermarket headlight assemblies for most vehicles run $50 to $250. OEM from the dealer is more, but for vehicles with complex LED or adaptive headlights, OEM is usually the right call to ensure everything works correctly.

The root cause was a bad connection. Fix that and the heat goes away.
Use the correct wattage bulb. If the housing is rated for 65 watts, use a 65-watt bulb. High-output bulbs that run hotter than spec will eventually damage the socket, even a brand new one.
Seat the bulb firmly. When you install the new bulb, make sure it clicks fully into position. A bulb that's partially seated has a worse connection than one that's fully locked in. Give it a gentle tug after installation to confirm it's secure.
Apply dielectric grease sparingly. A tiny amount of dielectric grease on the bulb contacts helps prevent corrosion without affecting the connection. Use a very small amount. Too much can actually impede contact. A pea-sized dab on a rag, wiped lightly across the terminals, is plenty.
Consider switching to LED. LED headlight assemblies run dramatically cooler than halogen. The entire thermal load issue goes away. If your vehicle's housing has already had a melted socket problem, upgrading to an LED assembly is the permanent fix.
